What is Predictive Maintenance?
One of the greatest benefits of Industry 4.0, Predictive Maintenance is a technology that detects potential machine failures before they actually occur using sensors, IoT (Internet of Things), and AI (Artificial Intelligence) algorithms.
In classic reactive maintenance, the machine is repaired once it breaks down. In preventive maintenance, parts are replaced at regular intervals (even if they aren't broken). In predictive maintenance, a part is only replaced when it is about to fail. This drastically reduces maintenance costs and production downtime.
How is Machine Data Analyzed?
In Dr Mach next-generation packaging machines, the following parameters are monitored in real-time:
- Vibration Analysis: The slightest misalignment or wear in motors or bearings is detected by vibration sensors within milliseconds.
- Temperature Monitoring: Overheating of servo motors or sealing jaws indicates mechanical friction or an electrical resistance problem.
- Current and Power Draw: A dull blade causes the motor to draw more amperage during the cutting process. The system detects this increase in current and triggers a "Sharpen the blade" warning.
Advantages of Predictive Maintenance for Manufacturers
| Classic Maintenance | Predictive Maintenance (AI-Powered) |
|---|---|
| Production stops when a part breaks (High cost). | Failure is predicted 2 weeks in advance and repaired outside of shifts. |
| Healthy parts are discarded based on schedules (Waste). | Parts are used until their maximum lifespan (Saving). |
| OEE (Overall Equipment Effectiveness) is in the 60-70% range. | OEE (Overall Equipment Effectiveness) increases to the 85-95% range. |
Frequently Asked Questions (FAQ)
Q: Can predictive maintenance be integrated into old machines? A: Yes. Thanks to IoT sensors (Retrofit) that can be added externally to existing motors and shafts, old machines can also be made smart and monitored via the cloud.
Q: Is the data secure? Is using the cloud mandatory? A: Data is transmitted encrypted. If desired, AI analysis systems running on a local network within the factory (Local Server/Edge Computing) can be installed.
